Success Story: Automated EV Battery Inspection & Quality Testing for Rhenus Automotive

EV battery inspection has become a critical process in the electrification of the automotive industry, where reliability and safety in high-voltage (HV) battery assembly are essential. In this scenario, Rhenus Automotive, at its Vitoria plant, plays a key role in the pre-assembly of the HV Battery One Box system for Mercedes-Benz.

During the production launch phase, the need arose to guarantee a robust, automated, and fully reliable EV battery inspection system capable of ensuring product quality before shipment to the final assembly plant.

The Challenge of EV Battery Inspection

The inspection process for high-voltage batteries involves an extremely demanding level of quality control due to the critical nature of the product. An incorrectly assembled battery may lead to significant safety risks for both the vehicle and the end user.

Until now, these inspections were typically carried out through manual visual inspections supported by checklist-based controls, or by generic vision systems not specifically designed for this application. These solutions presented major limitations in terms of reliability, repeatability, and traceability, resulting in high defect escape rates.

The main objective of the project was clear: “To implement a system capable of guaranteeing inspections with a near 100% accuracy level, without compromising line efficiency.”

The Solution: Automated EV Battery Inspection

To meet these requirements, EINES Vision Systems developed and implemented an automated Multi Error Proofing solution specifically designed for EV battery inspection during HV battery assembly processes.

The system consists of three inspection stations: one main end-of-line station and two additional intermediate inspection stations designed to validate components before they become hidden in later assembly stages.

The solution integrates advanced machine vision technologies, optimized lighting systems, and dedicated processing algorithms specifically engineered for this type of EV battery inspection application, enabling more than 20 automatic checks within a single station.

Among the system’s main functionalities are the verification of the presence and correct installation of critical components such as clips, connectors, plugs, and protection elements, as well as clip-fitting validation and sealant presence/absence detection. Additionally, the system includes “photofinish” capabilities, recording images of every inspected unit to ensure full process traceability.

The system is fully integrated with the customer’s production and quality systems, enabling seamless communication and structured inspection result logging.

EV Battery Inspection System Implementation

One of the key differentiators of the project was its deployment efficiency approach. The entire system was fully assembled and validated at EINES facilities prior to shipment, enabling a highly efficient on-site installation.

The solution was transported in three main blocks and installed using a “plug & play” approach, minimizing downtime and enabling rapid commissioning. The system is currently in the final validation phase at the customer’s plant.

Results of the EV Battery Inspection Project

The implementation of this EV battery inspection system has significantly improved Rhenus’ quality control process.

First, the dependency on manual inspections in a critical process has been eliminated, greatly increasing inspection reliability and repeatability. In addition, defect detection failure rates have been substantially reduced compared to previous non-specialized solutions.

The system also guarantees complete traceability for every inspected unit, reinforcing quality control and facilitating post-process analysis in case of incidents.

From an operational perspective, the solution was integrated without affecting production throughput, adapting to a production rate of 33 JPH (jobs per hour) and “stop & go” process conditions. The target cycle time was 70 seconds from battery entry to exit, leaving 55 seconds available for inspection. EINES successfully reduced the inspection time to only 10 seconds.

Additionally, automating these inspection tasks has allowed operators to be reassigned to higher-value-added activities within the production process.

Future of Automated EV Battery Inspection

Following final system validation, the solution is expected to be extended to additional Rhenus battery production plants across Europe, consolidating a standardized automated EV battery inspection model for highly critical manufacturing processes.

Furthermore, this project strengthens EINES’ capability to develop dedicated solutions for the electrification sector, where quality, safety, and traceability requirements are especially demanding.

Conclusion

This project demonstrates how advanced machine vision technologies, combined with a process-oriented engineering approach, can transform quality control systems in complex industrial environments.

The collaboration between EINES and Rhenus Automotive has enabled the development of a robust, scalable solution aligned with the highest automotive industry standards, contributing to the safety and reliability of battery systems in electric vehicles through advanced EV battery inspection technologies.
